The choice between black (uncoated) and galvanized (zinc-coated) seamless pipe is a corrosion protection decision that affects first cost, service life, and maintenance requirements for the entire piping system. Get it right and the pipe lasts the life of the facility. Get it wrong and you are cutting out corroded sections within five years.

Black Pipe: When Corrosion Is Managed Externally

Black seamless pipe is supplied in the as-manufactured condition with a thin mill scale on the surface. It has no dedicated corrosion protection and will rust when exposed to moisture and oxygen. This makes black pipe the correct choice for closed-loop systems where the pipe is either filled with a non-corrosive fluid (oil, glycol, treated water with inhibitors) or protected externally by painting, wrapping, or cathodic protection.

Typical black pipe applications include hydrocarbon process piping in refineries and petrochemical plants, closed-loop cooling water systems with chemical treatment, steam and condensate piping where the internal environment is non-oxidising, compressed air ring mains in indoor industrial settings, and fire sprinkler wet systems where the pipe remains water-filled and oxygen-depleted after initial fill.

Black pipe costs 15–25% less than equivalent galvanized pipe, making it the economical choice whenever the service conditions do not mandate zinc protection. For buried service, black pipe with external coating (coal tar epoxy, 3LPE, or FBE) provides superior corrosion protection compared to galvanized pipe, because the coating system is designed for soil contact while zinc galvanizing is optimized for atmospheric exposure.

Galvanized Pipe: When the Zinc Barrier Matters

Hot-dip galvanized pipe is immersed in a bath of molten zinc at approximately 450°C, producing a metallurgically bonded zinc coating typically 65–90 μm thick on the outside and 45–75 μm on the inside. This zinc coating provides two forms of corrosion protection: barrier protection (the zinc physically separates the steel from the environment) and sacrificial protection (zinc corrodes preferentially to steel at any coating damage site, cathodically protecting the underlying steel).

Galvanized pipe is the standard choice for potable water distribution (though some jurisdictions now require lined alternatives for drinking water), outdoor exposed piping where painting is impractical, agricultural water systems, fence posts and structural members in corrosive environments, and dry-type fire sprinkler systems where the pipe interior is exposed to air and moisture during standby.

Where Galvanizing Creates Problems

Galvanized pipe must not be used for steam service, hydrocarbon service, or any application where the pipe temperature routinely exceeds 200°C. Above this temperature, the zinc coating undergoes accelerated inter-metallic diffusion that eventually consumes the pure zinc layer and leaves a brittle iron-zinc alloy that provides neither barrier nor sacrificial protection. The zinc coating also generates white rust (zinc hydroxide) in stagnant water conditions, potentially blocking small-bore instruments and control valves.

Welding galvanized pipe requires special precautions. The zinc coating vaporises in the weld zone, producing toxic zinc oxide fumes that require extraction ventilation and respiratory protection. The zinc vapour also contaminates the weld pool, causing porosity and lack-of-fusion defects that reduce joint integrity. For this reason, many fabrication specifications require the removal of zinc coating in the weld zone prior to welding, followed by cold galvanizing spray on the completed joint.

Making the Right Choice

The decision framework is straightforward: if the pipe will be exposed to atmospheric corrosion without a dedicated external coating system, galvanize it. If the pipe will be painted, wrapped, buried with external coating, or used in a non-corrosive closed-loop system, specify black and spend the galvanizing premium on a coating system matched to the actual exposure conditions.
